After being stung with excess postage a few times with items Ive purchased on ebay that if package correctly would have complied for the postage paid I thought I would put a post up outlining what is required.

AusPost only has 2 letter sizes
Standard less than 130x240mm in size and must fit through a 5mm slot and must weigh less than 125g
Over size less than 260x360 in size and must fit through a 20mm slot and weigh less than 500g

Seeing as we should all be using padded envelopes I will only cover them, From the smallest available that will only fit one card to B4 size that will take A4 sized items they are all classed as oversized letters with cost dependant on weight and fitting through the 20mm slot.
$2.00 if less than 125g
$3.00 if 125-250g
$5.00 if 250-500g

Regardless of weight or envelope size if it doesn't fit through the 20mm slot it will be classed as a parcel and charged accordingly. Cheapest parcel cost is about $8.00 and goes up from there dependant on destination. (this is where I have been stung, both item had been dropped in the mail with the correct amount for weight but neither would go through the 20mm slot. I get on very well with my local post office but both had been flagged before they received them along with instructions not to deliver unless the extra postage was paid)

Given my recent experiences it appears AusPost are really cracking down on the 20mm thickness, unless you are borderline on weight then stepping up to a bigger envelope shouldn't see a increase in postage cost and even B4 padded envelopes should be available from your local newsagent or stationary supplier for about the same cost as Auspost sell their smallest for. The other thing you need to watch is cards moving in transit. A bit more space inside the envelope may allow them to move about and while well packaged cards wont be damaged, If one touches or team bags end up at one end or side on top of each other then you may end up with thickness issues arising again. Taping them to a thin piece of board will stop them moving within the envelope.
